Zusammenfassung

"Heutzutage müss en Materialien und Strukturen höhere Anforderungen, wie z.B. höhere Festigkeit und höhere Steifigkeiten, bei zugleich geringerem Gewicht aufweisen, ohne die Produktionskosten zu erh5hen. Bei aktuellen laserbasierten Tapelegeverfahren wer den Hochleistungs- Diodenlaser für die Herstellung von Bauteilen aus KohlenstoffFaserverstärkten Kunststoffen (CFK) mit thermoplastischer Matrix eingesetzt. Aufgrund der hohen Produktionskosten ist das Marktpotenzial derzeit, vor allem auf die Luftfahrt und hochpreisige Automobilindustrie beschrankt. Für Anwendung en bei denen relativ geringe mechanische Eigenschaf ten akzeptabel sind, sollen zukünftig kostengünstige Endlosfasern zum Einsatz kommen. Die Verarbeitung von thermoplastischen Halbzeugen mit diesen Fasern mit anderen Laser - Absorptions- Eigenschaften als CFK Tapes erfordern allerdings die Nutzung alternativer Laserquellen für das interlaminare Verschweiß en der Tapes. Beim Tapelegen ist eine Regelung der Temperatur auf einen konstanten Wert oberhalb des Schmelzpunktes des eingesetzten thermoplastischen Matrixmaterials entscheidend. Die Temperaturregelung für das neuartige nicht diodenlaserbasierte Tapelegerverfahren basiert auf einem PID Regier (Proportional, Integral und Derivative) und zwei Pyrometern zur berührungslosen Temperaturmessung. Der PID- Regler wird mit Hilfe von Matlab/Simulink und dem DS 11 03 PPC Regelungssystem von dSpace entwickelt. Dieses Regelungssystem wird aufbauend auf einer Echtzeit- Schnittstelle direkt Ober die SimulinkBlockschaltbild- Umgebung programmiert. Das DS1103 bietet Schnittstellen zur Datener fassung und Ansteuerung Ober I/O- Ports. Die verwendeten Ports umfassen ADC Eingange, DAC - Ausgange und digitale I/Os. Der Benutzer kann jedes Signal Ober eine grafische Benutzeroberflache (GUI) der Entwicklungssoftware ""Control Desk"" steuern und überwachen. Die alternative Laserquelle wird Ober eine Bedienoberflache, auf welcher Steuersignale und Status- Signale angezeigt werden, Oberwacht und gesteuert. Eine spezielle Abfol ge an Trigger- Signalen ist fOr die Aktivierung des Laserstrahls erforderlich. Ein automatischer und manueller Modus sind in der GUI hi nterlegt. 1m automatischen Modus werden Sicherheitsbedingungen berOcksichtigt, um den Laserstrahl nicht bei Prozessstilistand zu aktivieren. Die Sicherheitsabfragen umfassen zwei Bestatigungssignale aus dem Hauptprozessregler, das Fehler - Frei - Signal, die Schweißtemperaturbegrenzung und die Prozessgeschwindigkeit. Ein Portalroboter wird f ür die Positionierung des Tapelegekopfs eingesetzt. Der Tapelegekopf verfügt Über eine Konsolidierungsrolle für die Aufbringung des notwendigen Konsolidierungsdrucks, eine Tapevorschubeinheit, die Pyrometer und die Optik für die Laserstrahl - formung und - homogenisierung. Für die erste Unlersuchung und Erprobung des Tapelege- und Regelungssystems wurde ein Prüfstand entwickelt und aufgebaut. Bei diesem System wird eine Infrarot- Lampe anstelle des Lasers als Heizquelle genutzt. So können u.a. die steuerungstechnischen und mechanischen Verbi ndungen sowie die Datenerfassung getestet und validiert werden. Zudem wird das Simulink- Regelungsmodel l als auch die Kom munikation mit dem Regelungssystem getestet. Anschließ end wird der optimale Emissionswert für die Pyrometer mit Hilfe dieses Testaufbaus ermittelt. Die hierbei gewonnenen Ergebnisse sind von entscheidender Bedeutung, um unnötige Aufwande zu vermeiden und die Inbetriebnahme des Tapelegesystems zu beschleunigen. Das Syslemverhalten wird durch die Sprungantwort des Tapelegesystemes untersucht. Basierend auf der Sprungantwort wird eine Prozessmodell - Identifikation- Analyse durchgeführt, um ein passendes mathematisches Modell zu generieren. Dieses Modell ist für die erfolgreiche Regelungsentwicklung wichtig, da es die Simulation des Systems erm öglicht. Ein erstes Modell wurde anhand neuester Methoden zum robusten PID - Tuning en twickelt. Trotzdem konnte die Op timierung der PID - Parameter erst mit Hilfe computergestützter Simulink- Tools erreicht werden. Das Tapelegesystem zur laserunterstützten Ver arbeitung von thermoplastischen Tapes mit niedrigpreisigen Endl osfasern unter Nutzung einer alternativen Laserquelle wird mi t dem entworfenen PID - Regler unter verschiedenen Prozessbedingungen getestet. Eine befriedigende Regelung der Ausgangsspannung kann so erreicht werden. Abschließend werden Probebauteile hergestell t, die im Rahmen einer Prozess - Parameteroptimierung in weiter en Arbeiten analysiert werden können."

Abstract

"Today's demand for reducing weight of materials and structures in mechanical engineering has led to the investigation for new fabrication techniques. Important considerations are that materials should bring high strength and performance without compromising costs. Recent laser based Automated Fiber Placement (AFP) processes make use of high power diode laser to manufacture Carbon Fiber Reinforced Plastic (CFRP) parts with thermoplastic matrix. However, high material and production costs are involved reducing the market mainly to aerospace and sport cars industry. Low priced continuous fibers have been considered for applications where relative low mechanical performance is acceptable. However, the processing of thermoplastic tapes with these fibers with other laser absorption properties than CFRP's demands the use of alternative laser sources for inter - laminar welding. For the AFP process, it is important to control the welding temperature. In order to allow thermoplastic fusion, the supplied heat should lead to a temperature above the material's melting point. The temperature control for the novel not diode laser based system is accomplished using a Proportional, Integral and Derivative (PID) controller and two pyrometers for non contact temper ature measurement. The PID controller is developed using Matlab/Simulink and the controller board DS1103 PPC from dSpace. This controller board is used with the real time interface to be programmed directly from the Simulink block diagram environment. The controller board provides an interface for data acquisition and control through 110 ports. The used ports include ADC inputs, DAC outputs and digital I/O. The user can control and monitor every signal by using a Graphical User Interface (GUI) programmed un der the development software Control Desk. The alternative laser source is manipulated by means of a control interface where control signals and status signals have to be managed for proper operation. A specific signal sequence for starting the laser is required. Two options are programmed in the GUI, automatic and manual mode. For the automatic mode, safety conditions are taken into account to avoid starting the laser when the process is not running. The safety conditions include two confirmation signal s from the main process controller, no error st atus signal, actual welding tem perature limitation and process speed. A gantry robot is used for handling the AFP head. This AFP head includes a consolidation roller for providing the necessary pressure required for thermoplastic bonding, a tape supplying system, the two pyrometers and the opti cs for laser guiding, homogenization and forming. To get a first approach on the system integration, a test bench setup is designed. This system makes use of an i nfrared lamp instead of the laser system. The hardware and software connections are verified as well as the data acquisition system. The Simulink control model and linking to the controller board is tested. Finally, the appropriate emissivity value for the pyrometers is found. The previous information was of capital importance avoiding unnecessary expenses and accelerating the initial operation of the AFP unit. The system behaviour is investigated by evaluating the real AFP system step response. From the step response, a process model identification analysis is carried out obtaining a fitting mathematical model. This model is essential for the successful controller design since it allows system simulation. An initial model is designed using recent techniques for robust PID tuning. however, the optimization of the PID parameters is achieved by computer based tuning using Simulink tools. The AFP system to process tapes with low priced continuous fibers using an alternative laser source is tested with the desig ned PID controller under diverse process conditions. A satisfactory controlled output is obtained. Specimen are manufactured using this newly process which can be further analyzed for process parameters optimization."
